Understanding Woofer Construction
To understand woofer failure modes, it helps to understand how a woofer is constructed. The driver consists of a rigid basket (frame), a permanent magnet structure, and the moving assembly — the cone, attached to the voice coil former and voice coil at its apex, connected to the basket at its outer edge by the surround, and supported at the voice coil former by the spider (inner suspension). When an electrical signal is applied to the voice coil, the interaction with the permanent magnetic field causes the voice coil (and with it the cone) to move back and forth, pushing and pulling air to create sound.
Each of these components can fail independently, and the diagnostic challenge is identifying which component has failed and what the most appropriate repair strategy is.
Common Woofer Failures and Repairs
Foam surround deterioration — polyurethane foam surrounds, used in the majority of mid-century to early 2000s loudspeaker designs, have a lifespan of approximately fifteen to twenty-five years before they begin to perish. As foam degrades, it becomes stiff, develops cracks, and eventually crumbles away. The symptoms are a rattling, distorted, or absent bass output. Surround replacement is a well-established repair technique — old foam is removed, and a new foam surround of the correct inner and outer diameter is bonded in place. It is one of the most impactful and cost-effective speaker repairs available.
Rubber surround damage — rubber surrounds are more durable than foam but can tear under extreme excursion or physical stress. Rubber surround replacement follows the same process as foam replacement.
Voice coil failure — a burned or deformed voice coil is typically caused by sustained overdriving or amplifier DC fault. The voice coil may be open-circuit (no sound at all), short-circuit (very low impedance, causing amplifier overload), or rubbing (voice coil deformed and contacting the pole piece, causing a harsh buzzing sound). Voice coil repair requires re-coning the driver.
Re-coning — where the voice coil, cone, spider, and surround are all replaced as an assembly. Re-coning gives the woofer a complete mechanical rebuild, restoring it to as-new condition.
Magnet and basket damage — physical damage to the basket or demagnetisation (rare) may make repair impractical, and full driver replacement is recommended in these cases.
